通往智能制造这一终极目标的路径是什么？业界不甚了了。全球工业化自动化领域的先行者——施耐德电气给出了基于“精益生产”理念的渐进式路径。
“智能制造是我国制造业长期努力的方向，不是一年两年就能实现。智能工厂是智能制造的基础，从自动化角度来说，我们的建议是，先实现单机自动化，再考虑连线自动化、车间自动化、工厂自动化，*后才是智能工厂。”施耐德电气一位高管近日表示，“精益生产”是智能制造的必经之路。
目前，施耐德电气的业务归为工业制造、电网和云、智慧城市、智慧家居四大领域。其中，工业制造领域中的智能制造和精益生产是施耐德电气在中国制造业升级中的主要发力方向。
施耐德电气基于“精益生产”理念的渐进式路径
制造业日子不好过
对于占据全球超过1/3份额的中国制造业来说，“大而不强”是一大标签。
世界银行的统计表明，中国2012年的制造业增加值已超越美国位居全球第一，但中国制造业增加值率仅为21.5%，在这一数据上工业发达国家均大于35%；同时，制造业增加值约占中国GDP的32.6%，但其能源消费却占全国能耗的58%。
中国社科院工业经济研究所研究员张其仔认为，当前中国制造业面临“大而不强”的局面，除创新能力不强、核心技术薄弱以外，产能过剩、同质化竞争也是主要问题。
“欧洲正在振兴自己的制造业，美国也在振兴制造业，美国的增长率已经很快了，俄罗斯也起来了，所以中国制造业的出口变得很难。”一位中国企业界人士分析，中国很多制造企业是在模仿欧美，真正的创新不多，所以导致同质化竞争，价格上的竞争也很残酷。
“对于中国制造业来说，现在面临着产能过剩的困扰，尤其是中低端的制造业。在长三角的温州一带以及珠三角的一些地区，中低端的制造业产能非常大，以前他们是有市场需求的，所以生存状况还算可以，现在危机来了，*先倒闭的就是这些公司。”上述企业界人士表示，即便是中国机械行业的一些大型企业，2015年的订单跟往年相比差距也是很大的。
另外一个严酷的事实就是，中国制造业的成本已经大幅攀升。相关统计数据显示，从2004年到现在，中国的劳动力成本上升了180%，人民币对美元的汇率累计上升35%，能源成本也在不断增加。“中国制造业成本接近美国”已是不争的事实。有外媒比较单个产品在中美两国的制造成本得出结论：中国的综合制造成本与美国只相差8%了。“美国的平均劳动力成本依然是中国的3倍左右，但中国的财务成本、物流成本、能源成本、原材料等远远高于美国，所以综合成本提高了。”另一位外资制造企业人士认为。
这位外企人士对中国制造业的判断是，“因为中国已进入新常态，不再像2008年那样推出4万亿元投资计划了，一大批中低端制造业在2015年遭遇生存危机”；同时，“一些大型制造企业，如果内部管理上不去的话，明年、后年可能就轮到他们了，因为他们的成本*高，但市场需求下降了，所以就很麻烦。”
中国制造业转型误区
行业景气度变低了，中国制造业就没有方向了吗？当然不是，转型和创新已经成为多数中国制造企业的发展方向，但如何让转型、创新“落地”成了现实难题。
某制药行业成套设备厂商现在是我国制药行业唯一一家能提供固体制剂成套设备的厂商，其设备在中国80%生产固体制剂的药厂中使用，但面对“自动化、智能化”的行业转型方向，目前也是一头雾水。
“我们这个行业受到国家政策的影响比较明显。2000年到2005年是行业发展的第一阶段，这个阶段我国开始推行GMP认证，要求药厂必须有片剂的压片机、硬胶囊的填充机等设备，此前这些设备都是进口，这一阶段珠三角、长三角一带的企业开始仿制国外设备；2005年到2010年，主管部门的要求更高了，不仅要有关键设备，还要能生产使用；2010年到2015年，是新版GMP认证推行期，要求药厂设备与国际接轨，对控制系统、精密度、在线监测等提出了新的要求。”该公司总经理表示，该公司就是在*近十年成为行业领头羊的。
但该公司面临的现状是：一方面2015年是新版GMP认证的尾声，大多数药厂的设备已经购买到位，现在订单变少了；另一方面相关部门已经在制订未来5年的行业新规，对药厂生产过程中各个环节的控制和管理提出了更高的要求。
“未来5年，我们这个行业的设备需求总量肯定是减少了，但主管部门对设备的数据采集等提出了新的要求，药厂必须能够提供从车间设备上采集到的实时数据，说明自己在各个环节都没有问题。所以，未来5年，转型方向就是自动化、智能化。”该公司总经理也承认，对他来说，实现*终目标的路径尚不清晰。
业界有一种观点认为，“互联网工业”就是智能制造。但一位咨询业人士透露，他在一家全球知名电子制造厂商调研的情况表明，简单的“互联网工业”并不能实现智能制造的目标。
“他们上了大大小小很多软件，我们帮助他们整理以后发现管理软件竟然超过800个，有些软件根本没用过，但他们也不敢删，这从IT管理来说是很麻烦的。在生产制造商，他们也有ERP，但到车间一看，生产计划、调度等都还是靠人工。”该人士表示，制造业的自动化、信息化、智能化转型并没有看上去那么简单。
施耐德电气“精益生产”路径
作为全球工业自动化领域的先驱，施耐德电气在欧洲已有“智能化工厂”，在中国，施耐德电气在推进自身工厂自动化、智能化的同时，也通过一系列的解决方案，帮助数以千计的中国公司。
已经有外资企业在中国成都推“智能工厂”项目，施耐德电气为何不把其欧洲的“智能工厂”复制到中国？施耐德电气(中国)有限公司工业事业部OEM副总裁庞邢健表示，复制是可以实现的，但从成本角度来看并不划算。
什么是“精益生产”？就是区别于一步到位的自动化、智能化，考虑到中国制造业的复杂性和多层次，“精益生产”理念倡导的是从生产工艺的改进出发，有步骤和目的性的提高自动化水平，逐步进行自动化和信息化融合，*终实现制造业的全面升级。
生产断路器等三大系列产品的施耐德电气武汉工厂，正在推进“精益生产”改造，在该工厂高管的办公室里，每个车间的生产进度、设备故障与维修等实时情况，在终端显示器上一目了然。
“智能制造是中国制造业转型升级的终极目标，但怎么走向这个目标大家又都很茫然，不知道怎么走。”庞邢健表示，“有一种观点认为，智能制造就是做到设备的互联互通，但做到互联互通又怎样？把所有设备连起来，但生产工艺、大数据分析没做好，还是到达不了智能制造的终点。所以我们提出‘精益生产’，通过单机自动化、连接自动化、车间自动化、工厂自动化的程，一步一步实现智能制造。”
“我们的建议是，今后制造企业在建设新厂的时候，就要向智能工厂、智能制造方向考虑，不管现在用不用得上，先把各种接口留在那里。”施耐德电气(中国)有限公司工业事业部OEM行业总监王新华表示，“因为有些老的企业，当初引进的都是不同品牌的设备、不同品牌的控制器，当初的这些设备并没有预留连接的接口，这种情况下很多设备之间无法互联，来自设备的数据也无法采集，自动化、智能化改造也就无从谈起。”
“如制药行业常用的泡罩设备，*初有100多米，改成自动化以后变成50多米，后来实现了模块化、智能化，只需25米到28米就可以实现同样的功能，”王新华说，“在生产和制造环节，除了ERP不提供以外，施耐德电气所提供的自动化升级方案囊括了自动化控制系统、互联互通的软硬件产品以及行业解决方案多个层面，一方面可以帮助发展水平参差不齐的中国企业逐步提高自动化水平，另一方面可以通过精益生产的理念，针对改进建议推动自动化与信息化的不断融合，逐步实现智能制造。”
相关数据显示：目前，在中国工业自动化领域，施耐德电气的市场份额排名前三。在未来推进智能制造的过程中，已有先发优势的施耐德电气很可能取得更高市场份额。
